Well, there's no easy answer because I worked a little bit at a time rather than continuously, plus I "cheated" by re-using the Rumble costume for the forearms, shoulders, chest, crotch, and legs. The addition of the Grimlock upper body, dino arms, dinosaur head, and bulking up the legs took about a month, working about 8 hours every Saturday or so. It's really nothing but a ton of cardboard, hot glue, velcro, spray paint, and zip-ties. What really made it hard was actually forcing him to squeeze into it since my son gained a lot of weight since last year. Thankfully, I made it with enough room to spare then so that it only required minor modification to the chest piece. The short answer is, it took a fricken long time, all for one night (more like 2 hours) of fame. But I will tell you, it is worth it. All of the fan admiration and the people who want to take his picture make him feel great! I wish I could go to Botcon and enter him in the costume contest, I'm sure he would have won for the last five years straight (if you've seen his other costumes). He was Rumble last year, Shock Wave the year before that, Optimus Prime before that, Soundwave before that, and Bumblebee before that. I'll post pictures in a few days...
