How can I make my own KO's?

How do I aquire a mold and the plastic to make one? Anyone else here made custom ko's? Is it possible to reverse-engineer a mold? I know this is a weird question.

I expect reverse engineering a mould, while possible, is beyond the means of your average tf collector.

Actually it's perfectly legal to make a mould of anything provided that you have legitimately purchased the original item and that the resultant casting is for personal use. You will only find yourself on dodgy ground legally if your reproduction is made for profit.
Bottom line is that once you've bought something it's yours to do with as you will. Keep it in the box, display it, play with it, recast it, throw it out with the rubbish. Once the original item is yours you can do pretty much anything you like with it quite within the bounds of the law in most countries around the world.

I should've mentioned that I would only keep the robots I made for my own use. I was also considering making completely original robots if I could, but I bet it's a bit expensive.

If you're into 3D software, you can make your own 3D model and take it to a stereolitography lab/studio. They can make you a mould or model out of your 3D object using resins, rubbers, plastics, etc. and the latest techniques are not expensive. You can end up with an original transformer for less than 100 bucks... though you'll probably have to paint it yourself.
