Laserbeak will sit on his right arm, but the left appears too tight for laserbeak's claws. Any suggestions on how to fix that? I'd hate to file down the notches, but that looks to be the right course of action. Any suggestions?

You guessed right. Just use a very fine fingernail file, and carefully file away at the notch until Lazerbeak fit equally snug on both arms.

Thanks! His cassette "slot" is awfully tight with a cassette in it. Any cures for that?

I ended up just pegging laserbeak into his arm...

That's only because you may have misstransformed Lazerbeak because there is no reasons for it to sit too tightly in the chest compartment.
