I have four different Voyager class Optimus Primes, and each are posing certain problems. I was just curious if other people were having the same problems with any of them.
2007, 2008, 2009 Movie Voyager Optimus Prime: 1. The door does not close and lock in position on the cab anymore and always pops open. 2. When trying to push the left smokestack/gas tank back in the right position in vehicle mode, it keeps pushing a flap on the bottom down. 3. The head does not snap in or stay down very well, and causes the lower half of him to loosen and flop back and forth. 4. When pulling the left arm out from under the vehicle mode in transformation, the plate/base the arm connects to gets stuck and the arm comes off. 4. The right arm's base originally snapped on to the shoulder flap to tightly, and some excess plastic had to be removed with an Exacto knife.
2008, 2009 Animated Voyager Optimus Prime: In vehicle mode, the lights on the roof snap in in a lopsided position, and cannot be straightened. 2. After owning the toy for about a year now, the torso does not snap into place on te waist like it used to, and now swivels too loosely. 3. One of the flaps on the axe is way to loose and always comes off when removing the trailer.
2010 Movie HFTD Battle Blades Optimus Prime: 1. In robot mode, the windshield's windows do not snap into place and keep popping up. 2. The Matrix keeps falling off of its base. 3. It's really hard to put the head in position for vehicle mode. 4. It is very difficult to put the arms/front end in position in vehicle mode.
2006, 2007 Voyager Classics Optimus Prime/Ultra Magnus. 1. The halves of the ion blaster must be split apart in gun mode so the end of the gun does not flop down. 2. The wind vane flops around in vehicle mode, and does not stay in place. 3. The smokestacks fall off.

I've never had the problems you seem to experience with your primes, except maybe the wind vane split with classics magnus. I have had paint chipping/smudging issues though. Otherwise I might say you're probably just unlucky.

My Bro's first movie Voyager Prime has a faulty cannon.
The spring is just offset enough that it can barely hold the missile.
