Is the top half that you fold down in the last step (the hood/head part) supposed to 'attach' to the lower part at all? It just kind of rests there so that if you pick him up by the shoulders it unfolds.

I posted a very similar question when I got my Binaltech Grimlock! You have to apply a little force to get the chest/bonnet to click into the black abdomen part. It's scary because you feel like you're going to break a really cool toy!

If I remember correctly you don't have to push it down, but you can slide it in from the front.

I believe that is correct, I'm not near my Grimlock right now, so can't verify but i believe the black abdominal piece has 2 hook like things, and that fit into railings molded unto the underside of the chest. Just slide the hole chest in. from the front.
