It's really hard to judge the height of some of them, since you don't really see them to close to some of the other characters in robot mode. Blackout's toy bio says he's one of, if not the tallest. Bonecrusher is about the size of Prime, as is Megatron who I think is a little taller then Prime... Jazz and Bumblebee are about the same height though...
Forgot the muppetcon Frenzy and Scorponok on the list too.

I think Starscream and Megatron are much bigger than Prime. If their alt mode size is to be followed.
Assuming Starscream is of equal height with Prime. He would still be of much bigger build than Prime. Definitely more muscular.
Otherwise, i can't imagine how each of them will fit into their alt mode sizes.

Hasbro should produce a line with accurate size in general.
Prime was pretty tall, and really thin.

I think Hasbro has to get rid of the Deluxe/Voyager/Leader classification. And just do them in the correct size/scale. One could be slightly larger than the other, and be priced $1 or $2 higher. Some sizes are in-between, could be priced at in-between prices, such as $14.99 or $29.99.
They don't have to fix the prices at either $9.99, $19.99 or $39.99, and force some units to be larger or small than they should have been, to conform to the price category.

That would be the smart thing to do, but they're an american company.

That would be a terrible thing to do. The stores (Target, TRU, Kmart etc etc) all stuff up the prices, and gouge customers enough as it is, all they would do is take the highest price point for figures of about the same size and charge you that price for all the figures of "about that size". They already do that now, Classics Bumblebee is sold for the same price as Classics Grimlock, yet they are not the same size figures.
It's a great idea in theory, but it would not translate into a good idea in practice.
AS for the sizes, Megatron is indeed the largest of them all, followed by Blackout who is a very similar size to Optimus Prime (perhaps bigger?).
Megatron
Optimus Prime/Blackout
Optimus Prime/Blackout
Bonecrusher (was nearly as big as Prime)
Starscream
Ironhide
Brawl
Ratchet
Barricade
Bumblebee
Scorponok
Jazz
Frenzy
Personally, I think that Bonecrusher, Starscream, Brawl and Ironhide are all interchangeable, they are similar height, but different widths/girths. Scorponok is hard to place, he seemed larger than a smallish car (Jazz) to me.
Awesomesauce; Use it, you know you want to.

Of course, Hasbro can set the suggested retail prices. And we can always check it out from Hasbro website.
Shops that jack up the prices to the highest price point will lose out to shops that follows Hasbro prices.
If done properly, they wouldn't have to add a wavecrusher to Classics Bumblebee. Instead, give him a small gun that can be tucked under the car, and lower his SRP to $6.99.
Blackout can be bigger than Starscream and priced at $23.99. Or alternatively, Blackout $19.99, Starscream $17.99.
Flexibility.
It would even be more interesting to shop.
We wouldn't feel shortchanged for the slightly smaller items.
And no need to add unnecessary accessories (wavecrusher) just to fit into the price point.

Brawl should definitely be bigger than Ironhide.
A Brawl tank is at least 8 to 10 times (or more) the size of a regular car by volume.
At least twice the length, surely more than twice the width, and more than twice the height.
An Ironhide topkick is mere 2 to 3 times the size of a regular car by volume. Maybe even less.
Should be less than 1.5x in length, probably 1.1x to 1.2x in width, and about 2x in height.
So how in the world can Ironhide be bigger than Brawl? It's physically impossible. Unless you follow Hasbro's toyline classification logic.

We'll have to see when Leader Brawl toy arrives. If the vehicle mode is in the same scale as Ironhide's car mode scale, then we can seriously compare their robot mode size.
By the way, when you say robot size... does it mean height only? Or the overall bulk?
